We’ve used gel coat over epoxy for decades. It’s in our fiberglass boat repair videos and discussed it our magazine, Epoxyworks.

There are three key factors for success with gel coat over epoxy:

Mix your epoxy resin and hardener at the proper ratio (Mini Pumps make this a snap).

Allow the epoxy to fully cured.

Before applying gel coat, remove any amine blush from the cured epoxy surface. Amine blush is simply an easily removed wax-like film that can form as a byproduct of the curing process. WEST SYSTEM 105 Resin/207 Special Clear Hardener does not blush.

Gel coat manufacturers shy away from approving the use of non-air inhibited gel coat over epoxy because they’re concerned amine blush will interfere with the gel coat’s cure. All you need to do to remove the blush is wash the surface with plain water. It’s then ready for you to prep for paint or gel coat.

This process is even easier if you use Release fabric. This fabric is applied to uncured epoxy, protecting the surface from contamination. As the epoxy cures, any blush will form on the outside of the release fabric. Simply remove the release fabric after cure, and it will take the blush with it. The resulting surface is ready for you to prepare it for paint or gel coat.

Epoxy’s penetration into wood

Epoxy does more than sit on the surface of the wood. Some epoxy will remain on wood surfaces, and some of it will penetrate into the wood. The amount of penetration depends mostly on how the wood fibers are oriented. Face grain will not absorb nearly as much epoxy as end grain. But since WEST SYSTEM Epoxy is very strong and an excellent adhesive, it strengthens the wood and makes it waterproof.

105 Epoxy Resin batch size and cure speed

You need to know that in larger quantities, epoxy cures much faster. This is because epoxy generates heat as it cures and also cures faster at higher temperatures. This snowball effect increases until the epoxy cures—which in very large batches could take only a couple of minutes. Large pots of mixed epoxy can generate enough heat to cause a runaway exothermic reaction. This can include, smoking, melting the mixing cup or even starting a fire. Spreading epoxy thin allows the heat to dissipate and slows its cure.

Epoxy casting

WEST SYSTEM Epoxy has a very low percentage of shrinkage. In fact, the standards used to calculate shrinkage of other resins (polyester and vinyl ester) aren’t used with WEST SYSTEM because it shrinks so little to measure that way.

When epoxy is used to fill holes drilled into wood, it will soak into the end grain. This might look like shrinkage, but it’s not.

Back in the late ’70s and early ’80s, Gougeon Brothers Inc. manufactured over 4,000 wind turbine blades and their molds using WEST SYSTEM Epoxy. It was commonplace to see a 70-foot long mold shrink 3/32″ over the entire 70-foot length. That represents shrinkage of just .01% on a laminate consisting of fiberglass and WEST SYSTEM Epoxy.

Avoiding exotherm when casting

When casting epoxy, heat buildup can become an issue. Excessive heat can make WEST SYSTEM Epoxy can shrink some. Pouring epoxy in great depths creates the potential for the epoxy to get very hot due to the exothermic reaction resin and hardener have. While exotherm is a normal part of the curing process, you must always keep it under control. Do this by using smaller pours when casting, and working in a cool environment.

Any shrinkage that does occur generally happens while the epoxy is still liquid, but when an intense amount of heat is present, epoxy doesn’t stay liquid for very long. As the heat dissipates, the difference in temperature between the top and bottom of the casting can shock the now solid epoxy and it may crack. To avoid this, make deep castings in layers.

Adding extra hardener (don’t)

While adding extra catalyst to polyester resins can lead to a faster cure, you should never add extra hardener to epoxy resin. Epoxy reaches cure when the resin molecules cross-link with hardener molecules. When there is too much of either resin or hardener, unlinked molecules are left over. This can result in uncured epoxy or compromised cure strength. Always mix epoxy resin and hardener as close as you can to the recommended ratio.

Clamping force

Unlike traditional wood glues, WEST SYSTEM Epoxy is stronger than wood. Because of this, it is beneficial to have some epoxy between the objects you are gluing together whether they are wood, fiberglass, or other materials. As long as the epoxy is contacting the entire surface of both substrates, no clamping pressure is needed.

The goal clamping is to simply ensure the epoxy contacts the entire surface for the duration of the cure time. Moderating clamp force is all you need. If you aren’t using a filler, and apply too much clamping force, this can result in a glue-starved joint. This makes future joint failure much more likely. Glue starved joints are weaker than their counterparts. Avoid glue-starved joints by following the one- or two-step bonding method.

Filler and Epoxy Strength

While certain fillers will increase the density of epoxy, this does not correlate to higher physical properties or increased adhesion strength. Cellulose is the structure of the wood. Replacing it is not as simple as brushing on a coat of solvent-thinned epoxy. Solvented epoxy may replace some of the strength, but isn’t a permanent repair—it won’t restore the strength of the wood fibers. To make a permanent repair, replace the entire rotten area with fresh wood and sealed with epoxy. Addressing rot this way will make the repair area stronger than it was before the rot occurred.

Why remove rot?

Rot needs four major components in order to continue growing:

Food

Moisture

Oxygen

Warmth

Cutting off just one of these components is enough to cause the rot to go dormant. Solvented epoxies are supposed to cut off rot’s food source by encapsulating and contaminating the wood that the rot spores consume. However, the remaining three components: moisture, oxygen, and warmth, can still penetrate wood coated with solvented epoxy.

This is because solvented epoxy is a poor moisture barrier. Rot spores will remain in the wood, and even when encapsulated in solvented epoxy, they will only go dormant. Un-isolated rot pores will continue devouring the cellulose, causing more rot.

This is why we recommend removing the rotten wood and replacing it with fresh wood that is sealed with several coats of WEST SYSTEM Epoxy.

SDS

Over time, 105 Resin will thicken slightly and will therefore require extra care when
mixing. With epoxy, the goal clamping is to simply ensure the epoxy contacts the entire surface for the duration of the cure time. Moderating clamp force is all that is required.

If an epoxy filler is not used and a high clamping force is used, the result can be a glue-starved joint which will make bond failure much more likely. Glue starved joints are weaker than their counterparts. Allow this mixture to stand for about one minute to allow the bubbles time to reach the surface so the epoxy is deaerated. Peel back the duct tape covering the hole and allow this deaerated epoxy to flow onto the table surface. Pour close to the surface so the epoxy won’t splash and introduce air into the mixture. Stop the hole with tape when the container is nearly empty so bubbly epoxy isn’t poured onto the surface.

Limit the depth of the pour to ¼”. If a thicker layer is desired, allow the lower layer to set up before adding a new layer. Without exception, adding pigment to WEST SYSTEM Epoxy will weaken the cured mixture to some degree. Because of this, we suggest you use very small amounts of pigment, about 5% by weight. As a result, thin films of colored epoxy are somewhat transparent. It usually requires several coats to make the film opaque.

WEST SYSTEM pigments are available in three colors, white, black and gray. We suspend the pigments in an epoxy resin base which allows them to blend thoroughly into the epoxy to make very uniform colors. Because the pigment has an epoxy resin base, it is important not to add more than the recommended amount. Adding an excessive amount of pigment to the epoxy could alter the resin/hardener ratio, compromising cured epoxy performance.

If you need to make a tinted epoxy putty for filling defects, mix WEST SYSTEM epoxy with 406 Colloidal Silica Filler to make the putty. The addition of 406 to the epoxy results in an easily colored, smooth, off-white paste that can be tinted with one of the pigments.

Epoxy, tinted or clear, does not have good UV light resistance. An epoxy coating exposed to UV will yellow, become opaque, and eventually flake off. May be used in spot applications to hold parts in position while standard epoxy bonds cure. Bonds to wood, fiberglass, and metal. Not recommended for long-term bonds subject to high loads or moisture. It can be modified with WEST SYSTEM fillers. One-to-one mixture, no pumps are required. Cures in 3-5 minutes.

G/5 Five-Minute Adhesive is a fast curing two-part epoxy that allows 3-5 minutes of working time. It has an ideal viscosity which allows it to penetrate porous surfaces yet is viscous enough to bridge gaps when gluing broken objects. It adheres to a number of surfaces including wood, ceramic, metal, leather, plaster, stone, fiberglass, glass, cork, some plastics, and paper. G/5 is an excellent choice for quick repairs around the house, high-end crafts and much more.

As with any epoxy, for best adhesion roughen any smooth surfaces to provide texture for the adhesive to key into. G/5 does not require clamping pressure as long as contact between parts is maintained during cure. If using clamps, it is best to use minimal clamp pressure to avoid excessive squeeze out resulting in a glue starved joint.

The joint will be ready for light service after 15 minutes and cured to near full strength after four hours at room temperature. It will continue to gain strength and toughness with additional cure time.

Bridging gaps with thickened epoxy

G/5 Adhesive can be thickened with a variety of powder fillers to bridge larger gaps in glue joints and to create fast-setting sculpting putties. Powders that work for this include Talcum, sanding dust, tempera paint powder, laundry lint, cotton flock, and chalk line chalk.

Note that while sanding dust can be used to thicken G/5 because it cures very fast, it is not a true thickener for standard epoxies because slower curing epoxies may drain out of the thickened mixture before cure, resulting in cause glue-starved joints

WEST SYSTEM® fillers can also be added to G/5 to create a thickened adhesive. 403 Microfibers filler thickens epoxy fastest of all our high-density fillers. Add thickeners quickly while stirring the epoxy so you have meaningful working time left to use the epoxy. Once thickened, G/5 can be used to fill missing sections in broken objects as they are being glued back together. Tissue paper and small bits of cotton balls can also be used as gap fillers if they are wet out with G/5 adhesive just before forcing them into location with a toothpick.

Modify color

You can add color to G/5 Adhesive by adding wood sanding dust, powdered chalk line chalk, powdered paints like Tempera paint or small amounts of acrylic paint pigments and lettering enamel. It provides a substantial amount of surface area for adhesion and acts as a transition zone so that the difference in properties of the new and original laminate are not concentrated at one point. The molded chambers and passageways accurately control the ratio and prevent the resin and hardener from contacting each other until they are outside the cartridge.

Experienced WEST SYSTEM users are familiar with the handling characteristics of 105 Epoxy Resin®-based epoxy thickened with 406 Colloidal Silica Filler that allows it to be non-sagging, yet trowel easily. Six10 Adhesive provides the same handling properties right out of the cartridge but achieves it with shear thinning, a property that allows the viscosity of the adhesive to become lower when a shear force is applied. A shear force is applied when the epoxy is mixed or spread out over a surface, which causes the viscosity of the Six10 to become lower resulting in a “thinner” consistency. When you are done applying or mixing Six10 and it is no longer being worked, or “sheared,” it will start to increase in viscosity and develop a thicker consistency. This shear-thinning property enables Six10 to be easily dispensed out of the coaxial cartridge and through the static mixer and then tooled smoothly into a fillet that won’t sag during the cure cycle. The shear-thinning property also enables Six10 to be used for wetting out light to moderate weight reinforcing fabrics such as fiberglass and carbon fiber. This feature makes the product convenient for performing small fiberglass boat repairs. If you use a stiff plastic spreader, Six10 can wet out any fiberglass fabric lighter than 12 oz per square yard as a result of its shear thinning characteristics.

Six10 is a two-part thickened epoxy adhesive in a convenient, self-metering cartridge. For permanent, waterproof, structural gap filling and gluing. Bonds to wood, fiberglass, metals, and masonry. With the 600 Static Mixer (included) you can dispense fully mixed adhesive right where you need it using a standard caulking gun. Trim the mixer tip to suit your job. A 1/4" diameter tip opening will dispense a bead of adhesive about 15 linear feet. A 1/8″ diameter tip opening will give you a bead of adhesive about 75 linear feet. Working time is 42 minutes at 72ºF. Remove the plug before use and replace it afterward. As resin is emitted from one side and hardener from the other, the plug will get a residue of resin and hardener on it. For best results, clean the tip before replacing the plug. Try using a stir stick, paper board or poster board with a slot cut into it. Use this to swipe over the divider.

When you replace the plug be sure it is oriented the way it was when it was first removed, otherwise resin and hardener on the plug will contaminate the opposite side of the port and cure. To prevent this, before you use the product remove the retaining nut and put one magic marker dot on one side of the removable plug and a corresponding dot on the same side of the cartridge. When replacing the plug, you’ll always be able to orient it properly.

Replace the plug, align the dots as described earlier, then replace the threaded cap. The tube will be ready for use next time you need it. Always replace the retaining nut, as hydraulic pressure may force the plug out.

Store cartridges of Six10 Thickened Epoxy Adhesive away from sunlight in a cool, dry place. But don’t refrigerate them. On a boat, store the tubes in a plastic zip-lock bag so they stay dry. When properly stored, Six10 will remain useable for years. Often, you’ll apply some epoxy to your work surface and proceed with assembly. While you’re working, the adhesive in the mixer will eventually begin to cure. You should have about 42 minutes at 70°F before you need to dispense more epoxy.

SDS

TDS

Static mixers are a key component to West System Six10® epoxy.
